outlet pressure on this thing, if it climbs above 250 PSI do I really need to run a separate case drain line, or is that just a suggestion?

That's a hard requirement, not a recommendation. Outlet pressures over 250 PSI on this motor require a case drain line to be installed. The bi-rotational design uses internal check valves to route case pressure back to the low pressure side, but once your outlet climbs past that 250 PSI threshold, those internal valves alone aren't enough to protect the motor. Skipping the drain line in that situation will shorten the motor's life in a hurry.

swapping out an old motor, what do i need to match up on this one so it bolts on and hooks up right

The key items are the 2-bolt SAE A mounting flange, the shaft size and style (5/8 inch keyed, 1.25 inch long, hardened steel), and the port style and location (SAE-12 side ports). Matching those three gets you the mounting, coupling, and hydraulic connections lined up for this 40 Series gear motor.
